KG stellt in Hagen Hintersitzlehnen für die Automobilindustrie her, ein Großkunde nimmt davon 42000 Stück pro Woche ab. Nach einem Brand der Kompressorstation, mitten in der Produktionshalle, waren alle Maschinen für die Drucklufterzeugung unbrauchbar. Rüdiger Schmidt, Leiter der Instandhaltung und der Produktion des Presswerks, setzte binnen Minuten alle Hebel in Bewegung, um die Versorgung so schnell wie möglich wiederherzustellen, damit die Produktion weiterlaufen und der Großkunde lückenlos beliefert werden konnte.* Hilfe fand er bei dem Kompressorenhändler und Druckluftspezialisten Indrutec, seinem Servicepartner, der die Station schon seit etwa zehn Jahren betreute: Noch am selben Vormittag hatte TWB fünf Miet-Kompressoren auf dem Hof, abends war alles installiert. TWB konnte wieder produzieren, bis eine komplett neue Druckluftstation geplant und errichtet war. Die ist nun in einem eigenen Maschinenhaus untergebracht: Fünf öleingespritzte GA-Schraubenkompressoren von Atlas Copco mit jeweils 90 Kilowatt Leistung, davon zwei drehzahlgeregelte, versorgen heute die Fertigung in Hagen. Die drei Volllast-Leerlauf-Kompressoren des Typs GA 90 FF laufen nahezu rund um die Uhr. Jeweils einer der drehzahlgeregelten Kompressoren – Typ GA 90 VSD FF – wird nach Bedarf über die übergeordnete Steuerung ES 16 zugeschaltet, der andere dient als Redundanz. In alle Kompressoren ist ein Kältetrockner ab Werk eingebaut, worauf das Kürzel FF (Full Feature) verweist. ![Prevent\_TWB\_Blech](https://info.atlascopco-kompressoren.de/hubfs/Prevent_TWB_Blech.jpg) *Auf einer 13500-Kilonewton-Transferpresse (umgerechnet 1350 Tonnen) werden in Hagen Türinnenteile für Pkw gefertigt. (Bild: Prevent TWB)* Insgesamt hat Prevent TWB nun 35 kW mehr zur Verfügung als vorher, um die Laserschweißanlage, Lackiererei und Montage mit Druckluft zu versorgen. Trotzdem sind die monatlichen Stromrechnungen deutlich gesunken. Das liegt einerseits an der Effizienz der neuen Kompressoren und der ausgeklügelten Regelung, vor allem aber auch an der neuen und umfassenden Wärmerückgewinnung, mit der das Unternehmen jedes Grad Celsius an Verdichtungsenergie ausnutzt. So verwenden die Hagener die Wärme des Kompressoren-Kühlwassers in ihren Prozessen: Das auf etwa 85 bis 90 °C erwärmte Kühlwasser heizt in der Lackieranlage das KTL-Bad (kathodische Tauchlackierung) auf. Über Wärmetauscher gibt es einen Teil seiner Energie ab, so dass das Wasser im Rücklauf nach dem KTL-Bad noch etwa 70 °C warm ist. Alle neuen GA-Kompressoren sind ab Werk mit Systemen zur Wärmerückgewinnung ausgestattet, die Installation war daher sehr einfach. Rüdiger Schmidts Ziel ist es nun, diese Wärme noch weiter zu nutzen, und zwar um Pressteile zu reinigen. Eine neue Teilewaschanlage soll dann das noch etwa 70 °C heiße Wasser nutzen. Darüber hinaus nutzt Prevent TWB die warme Abluft der Kompressoren, um im Winter die Halle zu heizen.   ![TWB\_Prevent](https://info.atlascopco-kompressoren.de/hubfs/TWB_Prevent.jpg) *Die Druckluftstation besteht aus fünf neuen Kompressoren, allesamt öleingespritzte GA-Schraubenkompressoren von Atlas Copco mit jeweils 90 kW Leistung. Zwei arbeiten drehzahlgeregelt (GA 90 VSD FF).*   Die Druckluft wird über das Airnet-System von Atlas Copco verteilt: 158-mm-Aluminiumrohre führen etwa 180 Meter weit durch die halbe Halle. „Von der Hauptleitung zweigen 30 Meter lange Leitungen ab, die die Luft an das vorhandene Druckluftnetz und die Verbraucher weitergeben“, erklärt Rüdiger Schmidt. Airnet ist leicht zu installieren, kann nach einer Demontage mit allen Fittings wiederverwendet werden und zeichnet sich durch einen nur sehr geringen Innenwiderstand aus, was den Druckverlust senkt. Das Druckband ist sehr stabil und schwankt nur um etwa 0,15 bar. Für die Finanzierung der neuen Anlage konnte TWB aufgrund der Energieeffizienz die BAFA-Maximalförderung in Anspruch nehmen. Demnach spart die neue Anlage 7600 Kilowattstunden pro Woche ein – 395000 Kilowattstunden pro Jahr. Gegenüber der früheren Station sind das12 %. Hinzu kommen Einsparungen in Höhe von 2,2 Millionen Kilowattstunden an Wärmeenergie im Jahr durch die Wärmerückgewinnung, so dass auch die Rechnung des Gasversorgers deutlich niedriger ausfällt.   **Die Vorteile auf einen Blick** ►Energiesparsystem ES 16 regelt Kompressoren bedarfsgerecht und speichert alle Leistungsdaten, so dass Prevent TWB am Jahresende auf Knopfdruck einen Energiebericht für die Dokumentationspflicht gemäß ISO 50001 ausgeben kann ►Umfassender Wartungsvertrag für fünf Jahre ►Anlagenkonzept mit drehzahlgeregelten Kompressoren ermöglicht hohe Effizienz auch bei Bedarfsschwankungen und -spitzen **Das sagt unser Kunde** „Über das SmartLink-System schickt mir die Atlas-Copco-Steuerung alle wichtigen Daten auf mein Tablet und meldet auch Ungereimtheiten.
